Hard Rock Crushing: Wear Parts and the Cost Per Tonne

On abrasive rock the liner is the cost driver, not the electricity. Understanding how wear is consumed changes which circuit is actually cheaper.

On soft rock the dominant cost of crushing is almost always energy and labour. On hard, abrasive rock that changes: the wear parts become the largest single line in the operating account, and a circuit that looks efficient on a capacity table can be the more expensive one to run. The reason is that wear is consumed by the work a machine does on the rock, and the hardest work in any crushing circuit is the last reduction before the product size.

This is why pushing a single crusher to a very high reduction ratio is often a false economy. The same total reduction spread over two stages can use more machines and more installed power, yet consume less liner per tonne, because each stage works within the range its chamber was designed for. The comparison has to be made per tonne of finished product, not per machine purchase. Manganese and chrome alloys behave differently too: one work-hardens and suits impact loading, the other resists abrasion better under steady compression. Matching the alloy to the dominant wear mechanism in that position matters more than choosing the premium option everywhere.

The measurable habits that reduce wear cost are unglamorous. Feeding a chamber evenly, so that the crushing force is distributed around the chamber rather than concentrated on one side. Keeping the discharge setting within its designed range instead of compensating for a worn liner by closing it further. Replacing liners on a schedule derived from measured consumption rather than after a failure, because a worn liner no longer produces the size the next stage expects. And reviewing the blast, because the fragmentation coming out of the quarry is the input every downstream cost is calculated from.
